Ok get ready for a slew of pictures, I got out last weekend and remade the pan in aluminum w/ a black paint job. I also remade the spacers from aluminum tube also painted.. in all it turned out very well I think. It looks much better in black and does not stick out like before aesthetically. Plus, it weighs about 1/2 to 1/3 as much as before in aluminum.. the previous version was sheet metal w/stainless spacers. These are the parts I used to make it:



4 - 10mmx1.0x60mm bolts

4 - 1/4" washers

4 - 1.5" aluminum tube spacers cut on a band saw

1- 36x48 sheet of .063" 1100 alloy aluminum sheet

1 - can of flat black hi-temp paint

tin snips, vise, drill, straight edge, misc tools, and of course the almighty dremel!



First pic is the sheet from McMaster Carr, couple blemishes here and there but no big deal for $30. .063" aluminum is perfect for this job as it cuts easily with the tin snips, is easily bendable, yet is still rigid enough to hold its shape and not flop around.

Test fitting the pan, and running an outline along the front edge for the final cut.

A shot of the existing ducting I had before this project, one sheet on each side of the radiator that slips into the gap between the radiator and fan shroud. On the final version of the underpan there are two tabs that fold up vertically, those slide inside of these existing sheets to totally seal off the edges.
